Also he is very very fussy about his pc as its his lifeline he cannot stay still for 2 secnds if something would go wrng with it and i feel sorry for him for the fact that he will hve to go through the ordeal on sunday and i just hope tht everything goes smoothly with his pc for his sake....

Crackling of sound is usually a sign of a PCI or resource conflicts. Unfortunately I can be of no help other than to say a totally clean install is the only way to find out what is at fault. Remember the way Vista handles sound API is totally different to XP, so just uninstalling drivers may or may not be enough. If the clean install does not work, and the card works fine in XP (which is what I suppose the manufacturer specifies) the card is fine. If X has managed to get an unsupported feature working, does not mean Y will be able to.
